Process Cooling: when cold stops being a “utility” and becomes a quality asset

In the industrial landscape, cooling has long been relegated to the role of a mere utility: a necessary service to be managed by seeking a compromise between efficiency and cost. However, in high-value-added supply chains such as Food & Beverage, fine chemicals, Pharma, temperature is not a mere operating parameter. It is a state variable that determines molecular stability, production yield, regulatory compliance and, ultimately, the brand’s reputation.

Poorly managed thermal inertia or an anomaly in the refrigeration system does not only generate a rise in consumption: it can compromise an entire batch, alter a reaction’s kinetics or reduce a food’s shelf life. The paradigm shift is strategic: process cooling is not an expense item to be squeezed, but a structural investment in the quality of the finished product.

Food & Beverage: the physics of cold beyond HACCP

In the food sector, complying with HACCP protocols is the minimum requirement, but true excellence is decided in the storage microclimate.

  • Hygrometric stability: reaching the set-point is not enough. Even minimal thermal fluctuations trigger condensation and re-evaporation cycles that alter the hygrometric balance. Integrating continuously modulating EC fans and predictive control logic makes it possible to cancel out overshoots, ensuring a stability that preserves the product’s structure.
  • The ΔT–dehumidification pairing: an excessive thermal differential between the air and the exchange surface accelerates the removal of latent humidity, causing thermal stress and weight loss. For sensitive fruit and vegetable products (such as apples, kiwifruit and plums), the solution lies in unit coolers with enlarged exchange surfaces, designed to operate with a low ΔT. Avoiding a 1-2% weight loss on large volumes means directly protecting the operating margin.
  • Crystallisation dynamics: in blast freezing, the speed of crossing the freezing “critical point” is everything. A system designed for high exchange rates favours the formation of microcrystals that do not damage the cell membranes, ensuring a product that, on thawing, keeps its texture and liquids intact.

Pharma and chemicals: kinetic stability and material resilience

In the pharmaceutical and fine-chemicals field, the challenge shifts to the management of exotherms and to the constancy of the thermal profile.

Many chemical syntheses require extremely precise heat dissipation to keep the reaction within safe kinetic parameters. Here, the system’s ability to respond instantly to thermal-load variations is the factor that ensures the purity of the active ingredient and the repeatability of the process.

In this sector, moreover, design cannot ignore the choice of materials: in chemically aggressive environments, the use of austenitic stainless steels and certified anti-corrosion treatments is not an option, but a necessity to prevent early degradation of the exchange surfaces.

Assessing cooling from a Life Cycle Costing (LCC) perspective

In a modern plant, the cost of machine downtime or a non-compliant batch exceeds the immediate energy saving by orders of magnitude. For this reason, the return on investment (ROI) of a process-cooling system must be measured through operational stability.

Engineering applied to industrial cooling must start from the analysis of process transients. A standard system may “work”, but only a customised solution can optimise the interaction between:

  • Real thermal load (sensible and latent).
  • Variable environmental conditions.
  • Fluid dynamics of the airflows.

At Refteco we do not just supply components. We develop tailor-made systems for gas coolers, dry coolers and unit coolers, defining geometries and control strategies calibrated to the specific needs of each plant. The result is a synergy between energy efficiency and performance predictability.

If you want to analyse your production process to identify room for improvement in thermal stability, the Refteco technical team is available for an in-depth assessment of your operating conditions and to develop a tailor-made solution.
